How a Merge Forged Wheel Is Built: From Billet to Finished Product

A forged wheel isn't poured or molded — it's shaped under enormous pressure from a solid block of aluminum. That single difference explains most of the performance and price gap in the market. Here's what actually happens on our production floor, step by step.

1. Raw Material: 6061-T6 Billet

Every wheel starts with certified 6061-T6 aluminum billet. We verify the alloy grade and heat-treatment state against the material certificate before anything enters the line — because you can't forge your way around bad material. Consistent grain quality here determines strength, weight, and consistency downstream.

2. High-Pressure Forging

The billet is heated to forging temperature and shaped under high-tonnage press. One-piece forging produces a continuous, unbroken grain flow that follows the wheel's contours — the key reason forged wheels are stronger and lighter than cast ones at the same design. For our composite forged line, the barrel is forged separately for maximum strength where it matters most.

3. Flow Forming / Spinning (Barrel)

For many lines we use flow forming: the barrel is spun and rolled to final thickness under pressure, stretching the grain and improving mechanical properties while keeping weight low. This is where a wheel gets both its strength and its light weight.

4. CNC Machining

After forging and heat treatment, the face, spokes, lug holes, and barrel go through precision CNC machining to hit exact specifications — PCD, hub bore, offset (ET), and spoke geometry. This is where "looks like the design" becomes "is the design, to the tenth of a millimeter."

5. Composite Forging (FSW)

For composite forged wheels, the forged barrel and the face are joined using friction stir welding (FSW) — a solid-state process that produces a clean, strong weld joint without melting the parent metal. This lets us offer complex, aggressive face styling at batch-friendly economics, which is why FSW composite forging is one of our core capabilities.

6. Surface Treatment

Depending on the order: mechanical polishing, chrome plating, matte or glossy paint, powder coating, or clear-coated finishes. Each finish has its own process and maintenance characteristics — which is also why surface finishes (especially plating) usually carry different warranty terms from structural defects.

7. Balancing & Final Inspection

Every wheel is checked for dynamic balance and radial/lateral runout before it ships. Dimensional verification on PCD, center bore, and bolt holes is recorded per batch so that what leaves the factory matches the drawing the customer approved.

Why process matters to buyers: A wheel's manufacturing route decides its strength, weight, consistency, and lead time. When a supplier can walk you through their process — from billet to balancing — rather than just quoting a price, that transparency is the strongest signal of reliability. With 16 years of forged wheel production and a line built to US SAE standards, process control is not a marketing phrase for us; it's how we run every order.
